A Line Quality Engineer (Die Casting) ensures that high-pressure or low-pressure die-cast components meet strict customer specifications, dimensional tolerances, and structural integrity standards directly on the shop floor.
They serve as the first line of defense against manufacturing defects, acting as the bridge between production operators, quality labs, and process engineering.
Core Roles & Responsibilities1. In-Process & Shop Floor Quality Patrol
- First-Piece & Last-Piece Inspection: Validate "first-off" parts after die setup, tool repairs, or shift changes before full production runs begin.
- Line Patrol Audits: Regularly inspect casting cells, trimming operations, shot monitoring systems, and automated lube sprayers to verify parameter compliance.
- Non-Conforming Material Control: Immediately issue Containment / Tagging (LMR/MRB) actions for out-of-spec castings to isolate defective lots and prevent escape to secondary machining or customer lines.
2. Die Casting Defect Root Cause Analysis
- Lead rapid root-cause problem solving on the floor using frameworks like 8D, 5-Why, and Fishbone (Ishikawa) diagrams.
- Analyze recurring casting defects:
- Porosity (Gas vs. Shrinkage)
- Cold Shuts / Misruns (Flow lines)
- Flash / Burrs (Parting line wear)
- Blisters & Soldering (Thermal fatigue / Die erosion)
- Inclusions & Cracks
- Coordinate with process engineers to adjust parameter settings (e.g., shot speed, intensification pressure, melt temperature, cycle time, die lube concentration).
3. Measurement, Testing & Metrology Oversight
- Interpret GD&T; (Geometric Dimensioning and Tolerancing) drawings and engineering specs.
- Inspect components using Coordinate Measuring Machines (CMM), 3D Optical Scanners, gauge fixtures, and calipers.
- Perform non-destructive testing (NDT) including X-Ray / Industrial Computed Tomography (CT) scanning for internal porosity and Dye Penetrant Inspection (DPI) for surface micro-cracks.
- Oversee destructive testing such as sectioning, tensile testing, and density tests.
4. Process Control & Quality Documentation
- Statistical Process Control (SPC): Monitor key characteristic Cpk/Ppk metrics for critical dimensions and casting weights.
- Maintain quality documentation on the line: Control Plans, Standard Operating Procedures (SOPs), Inspection Instruction Sheets, and Visual Defect Catalogs.
- Support PPAP (Production Part Approval Process) activities, including FMEA (Failure Mode and Effects Analysis) updates and Gauge R&R; studies for current die casting molds.
